Meaning he has three projections to go with, with the 4th one killing him.

Caladbolg is optional. The limit is three, as demonstrated in Sparks Liner High. By the point he projects the last one, he already ceased existing as a human being anyway.

No, using Caladbolg and destroying the Grail guarantees he dies; if he doesn't use Caladbolg he can use a Rule Breaker on Saber.

Theoretically ( and I repeat- theoretically ), Saber could get purified like Sakura and, if she still has enough mana reserves after firing an Excaliblast and regenerating, she could destroy the Grail instead of Shirou. And everyone gets to live happily ever after. Nasu could have written it that way had he wanted to, but he wanted to have Saber die so that the point of Shirou abandoning his ideals and choosing Sakura, and Sakura only, gets deep into the reader's head.
Saber's more or less the embodiment of his ideals, so by killing her he... well, you get the picture.

What are you talking about? Yeah, sure, Caladbolg is optional, but the Normal End path demonstrates that he can do four projections before dropping dead. Even after projecting Caladbolg, Rho Aias, and Rule Breaker he's still not (brain)dead.

Like I said, he can't. Because in order to stab her, he needs to break her guard with Rho Aias and Bellerophon. Using it on her is a gamble he wouldn't take. Because body and mind are already falling apart, there's no guarantee he could keep the mental image for the projection long enough to use it on Sakura.
